The price difference between virgin butyl rubber (IIR) and butyl reclaimed rubber at current market rates is typically 40–60% in favour of reclaim. That is a significant cost reduction opportunity — but it does not mean you can simply swap one for the other in your compound at the same loading. Here is a practical framework for evaluating when the substitution makes sense and how to manage the formulation changes it requires.

Scenario 1: Partial substitution in tube compounds (10–30%)
This is the most common and least risky use case. At 10–30% reclaim loading in a virgin IIR compound, you typically see: a small reduction in air retention performance (usually within product specification tolerance), improved processability (lower compound Mooney, easier calendering), faster initial cure (may need minor cure system adjustment), and a material cost saving proportional to the substitution level.
Most tube manufacturers in South and Southeast Asia operate at 20–25% reclaim loading as a baseline. The compound has been validated at this level and the cost reduction is treated as built-in. Moving above 25% typically requires re-validation of air retention performance against your product specification.
Scenario 2: High substitution (40–60%) in lower-specification tubes
For bicycle tubes, agricultural equipment tubes, and other applications where air retention over weeks is acceptable (rather than months), higher reclaim loading is viable. At 40–60% reclaim, the gas permeability reduction is significant enough that the tube will lose pressure faster than a virgin-IIR tube, but may still meet a lower-grade specification. The cost reduction at this loading can be 20–35% of total compound material cost.
The trade-off: the compound is now more sensitive to reclaim quality variation. At 20% loading, a slightly off-spec batch of reclaim is diluted by 80% virgin IIR and the compound performance barely shifts. At 50% loading, the reclaim is half your compound and its properties matter proportionally more. Incoming QC becomes more important, not less, as you increase substitution levels.
Scenario 3: Non-tube applications (sealants, mouldings, adhesives)
In applications where gas impermeability is secondary or irrelevant — butyl-based adhesives, damping compounds, some moulded goods — butyl reclaim can often substitute at much higher loadings without performance penalty. The relevant properties in these cases are typically tensile strength, compression set, and heat resistance, all of which butyl reclaim handles reasonably well up to 60–70% loading.
Formulation adjustments when adding reclaim
Three formulation parameters typically need attention when you introduce or increase butyl reclaim loading: (1) Cure system: Reclaim contains residual cure chemicals from the original vulcanisation and the devulcanisation process. This typically accelerates the effective cure rate. You may need to reduce accelerator loading by 10–15% to avoid scorch. Run a rheometer curve on the new compound before committing to production. (2) Process oil: Reclaim already contains processing oil from the devulcanisation step. Over-oiling a compound with added reclaim produces a tacky, hard-to-handle compound. Reduce your process oil addition proportionally. (3) Carbon black: Reclaim contains residual carbon black from the original compound. If colour consistency matters (it usually does not for black tube compounds), account for this when setting your reinforcing filler levels.
The cost saving calculation
At current prices in the Pakistani market (June 2025), virgin IIR trades at approximately USD 2,200–2,400/MT CNF Karachi.
